Specifying the right bellows comes down to a handful of factors: the space it needs to fit in, how it moves, what it will be exposed to, and how long it needs to last. Working through these in order avoids the most common selection mistakes.
1. Start with dimensions and travel
Record the shaft or rod diameter the bellows needs to cover, the mounting diameters at each end, the fully compressed length, and the fully extended length. The difference between compressed and extended length is the bellows' working travel, and it drives how many convolutions are needed.
Leave margin: a bellows specified right at its mechanical limit will fatigue and fail faster than one with some reserve travel built in.
2. Define the movement pattern
Decide whether the bellows only needs to extend and compress axially, or whether it also needs to accommodate rotation, lateral offset, or angular misalignment. Bellows designed for purely axial movement are usually not a good fit for applications with significant side-loading or misalignment, and vice versa.
Estimate the expected cycle count and duty cycle (continuous vs. intermittent movement) — this affects both the material choice and the wall thickness or convolution profile.
3. Match the material to the environment
List everything the bellows will contact in service: sunlight and outdoor exposure, temperature extremes, water, hydraulic fluid, oil, fuel, cleaning chemicals, or abrasive dust. This list is what determines material choice — for example, EPDM for weathering and ozone resistance, or NR where high-cycle flex fatigue resistance matters more and oil exposure is minimal.
Confirm the expected temperature range (both ambient and any heat generated by the moving component) against the chosen material's usable range, including any margin for short-term excursions.
4. Decide on reinforcement and end fittings
For larger diameters, higher pressures, or applications with side loads, consider whether the bellows needs internal reinforcement rings, a fabric-reinforced ply, or metal end fittings to maintain its shape and stay securely mounted.
Confirm how the bellows will be secured at each end — clamped, bonded, or fitted with a mechanical retention groove — since this affects both the design and the installation process.
5. Confirm with a drawing or sample
Once dimensions, movement, material, and mounting are defined, the fastest way to finalize a custom bellows is to share a technical drawing, an existing sample, or the mating part dimensions directly with the manufacturer, so tolerances and fitment can be verified before production.
